In state of the art industrial applications - such as milling operations, combustion process, or especially aerospace industry - extreme temperature environments are unavoidable. The requirements due to environmental pollution and emission reduction, typically lead to higher process temperatures and hence higher thermal loads, which drastically limit the available materials. Therefore, research and industry try to improve existing materials by surface technology. One of the main problems at high temperatures and oxygen containing atmospheres is the oxidation of the applied materials, which leads to serious damage. To protect the bulk materials, coatings are applied, retarding the electrochemical ion transport between the bulk material and the atmosphere. Alumina - as one of the most dense oxides - is an ideal candidate to act as protective coating due to its outstanding thermal stability and reduced ion transport. In the present study (Al,M)2O3 coatings were deposited by the Physical Vapor Deposition (PVD) technique applying a lab scale unbalanced magnetron sputter system. To stabilize the deposition process during DC sputtering, the Al-targets are alloyed with M=Cr, Mo or Nb (either 2 or 5 at.%). Not only their influence on the process stability, but also their impact on the oxidation resistance of the developed coatings is studied in detail. The Cr alloyed targets allow the most effective stabilization of the DC deposition process in oxygen containing atmosphere with a significantly reduced number of arcs at the target surface. To determine the kinetic of the oxide scale growth, the coatings were annealed at a temperature of 900 °C up to 100 hours in ambient atmosphere and consequently analyzed using energy dispersive X-Ray spectroscopy (EDX). While the Cr and Mo alloyed thin films show the best results during the oxidation treatment, alloying Nb leads to the formation of an under-dense oxide scale, limiting the protective nature of Al2O3. Structure analysis were carried out by X-ray diffraction (XRD) investigations, and pointed out that the alloying elements have a minor influence on the crystal structure of the coatings. All coatings crystallize in single phase cubic structure (¿-type Al2O3). Mechanical properties, hardness and indentation modulus, were measured utilizing a nanoindentation system. The highest hardness of 28 GPa among all coatings studied, is obtained for Al0.40Cr0.02O0.58. The hardness of the other coatings (non-alloyed and alloyed with Cr, Mo and Nb) are below 26 GPa. The hardest coating Al0.40Cr0.02O0.58 also exhibits the highest compressive stresses. The obtained results clearly highlight, that alloying small amounts of Cr, Mo, and Nb tremendously stabilize the sputter behavior of (Al,M) targets in oxygen containing atmospheres. In addition, alloying Al2O3 thin films with Cr and Mo leads to improved mechanical properties and even oxidation resistance. The latter is mainly due to the improved growth morphology of the oxide coating, during DC sputtering an alloyed Al-target in oxygen containing atmospheres.
