Tool condition monitoring and force measurement are crucial for advanced machining operations in general as well as for developers and engineers for comprehensive testing of tools and parameters. Moreover, sensing the cutting force enables process monitoring and control. Many systems monitor current or power consumption of drives and spindles to estimate the load on the cutting tool. However, integration methods for sensing the cutting force on each cutting edge on milling tools are of interest to conclude their individual load and wear. Advances in electronics, sensors and batteries led to improved and completely new sensor systems and integration methods. This report presents the development and experimental testing of a novel method to sense cutting forces in indexable shell mill cutters. Existing designs have been studied, a new integration setup for milling tools used for roughing operations has been designed and tested, smart tools using this method have been constructed and were tested on a DMG Mori NHX machining centre.
