Flexible safety systems : use cases, requirements, system design, and software architecture

Abstract

Der Übergang von der industriellen Automatisierung hin zur kundenorientierten Massenproduktion als Ziel von Industrie 4.0 stellt europäische Fertigungsunternehmen vor Herausforderungen und Chancen. Um in den globalen Märkten wettbewerbsfähig zu bleiben, müssen diese Fertigungsunternehmen die Produktivität ihrer Produktionsanlagen durch flexible, modulare und rekonfigurierbare Produktionslinien steigern, um die hohen Arbeitskosten in Europa zu kompensieren. Ein solches rekonfigurierbares Fertigungssystem ist darauf ausgelegt, schnelle Änderungen in seiner Struktur und Konfiguration vorzunehmen, um seine Funktionalität und Produktionskapazität an plötzliche Marktveränderungen anzupassen.Das Ziel der schnellen Rekonfiguration von Produktionsanlagen ist eine grundlegende Voraussetzung für die Realisierung der kundenorientierten Massenproduktion, auch "Losgröße-1-Produktion" genannt. Neben der Rekonfiguration von Maschinen und deren Programmen betrifft die schnelle Rekonfiguration auch die Sicherheitssysteme, die zum Schutz von Mensch, Maschine und Umwelt zwingend erforderlich und daher gesetzlich vorgeschrieben sind. Derzeit werden funktionale Sicherheitssysteme statisch entworfen und zertifiziert, was bedeutet, dass die Sicherheitskonfiguration einer Maschine während ihrer Entwurfsphase festgelegt wird. Sobald das System zertifiziert und in Betrieb genommen ist, wird die Sicherheitskonfiguration nicht mehr geändert. Dieser Ansatz behindert die Flexibilität, die moderne Fertigungsanlagen heutzutage erfordern. Darüber hinaus ist die aktuelle Art der Sicherheitskonfiguration durch hohen manuellen Konfigurationsaufwand gekennzeichnet, was zu hohen Konfigurationskosten sowie zeitaufwändigen und kostspieligen Maschinenstillständen führt und daher einen neuen Ansatz erfordert.Diese Forschungsarbeit schlägt eine Struktur und Dienste für ein funktionales Sicherheitssystem vor, das schnell und einfach rekonfiguriert werden kann, nachdem eine Maschine bereits in Betrieb genommen wurde und sogar während des Betriebs. Das Design nutzt bestehende Basistechnologien für sichere und zuverlässige Kommunikation und bietet Dienste zur Gerätesuche, Konfigurationsgenerierung und automatische Konfigurationsausrollung. Es bietet auch eine Grundlage für weitere Funktionen wie automatische Risikobewertung, automatische Sicherheitsüberprüfung, Sicherheitsvalidierung und Sicherheitsbewertung. Zusätzlich könnten unterstützende Funktionen wie Überprüfungen der gesetzlichen Vorschriften und KI-unterstützte Konfigurationsgenerierung vorgesehen werden. Das Konzept des Flexiblen Sicherheitssystems (FSS) zielt darauf ab, Sicherheitskonfigurationsänderungen in laufenden Produktionsanlagen zu ermöglichen und den Bediener bei der Anwendung von Konfigurationsänderungen einfach, schnell und gemäß den Vorschriften zu unterstützen.

The transition from industrial automation towards customized mass production as a goal of Industry 4.0 presents challenges and opportunities for European manufacturingcompanies. To stay competitive in global markets, these manufacturing companies have to increase the productivity of their production facilities by taking advantage of flexible, modular, and reconfigurable production lines to compensate for the high labor costs in Europe. Such a reconfigurable manufacturing system is designed for rapid changes in its structure and configuration to adjust its functionality and production capacity in response to sudden market changes.The objective of rapid reconfiguration of production facilities is a fundamental prerequisite for the realization of customized mass production, also called "lot-size one" production. Besides the reconfiguration of machinery and its programs, rapid reconfiguration also affects the safety systems that are mandatorily for protecting man, machines, and the environment and are, therefore, required by law. Currently, functional safety systems are designed and certified in a static way, which means that the safety configuration of a machine is defined during its design phase. Once the system is commissioned, certified, and put into operation, the safety configuration is not changed anymore. This approach impedes the flexibility that smart manufacturing production facilities require nowadays. Beyond that, the current way of safety configuration is characterized by high manual configuration efforts, which lead to high engineering costs and time-intensive and expensive machinery downtimes, and therefore, requires a new approach.This research proposes a structure and services for a functional safety system that can be quickly and easily reconfigured once a machine is commissioned and even during operation. The design utilizes existing base technologies for safe and reliable communication and provides services for device discovery, configuration generation, and automatic deployment. It also provides a basis for further features such as automatic risk assessment, automatic safety verification, safety validation, and safety evaluation. Additionally, assistive features such as legal regulations checks and AI-supported configuration generation could be envisioned. The concept of a Flexible Safety System (FSS) aims to offer the possibility of safety configuration changes in operating production facilities and to assist the operator in applying configuration changes simply, quickly, and according to regulations.
