Parametrization and numerical optimization of the inlet position in injection molding

Abstract

Mold design in injection molding is of utmost importance to ensure a fast, reliable and ultimately profitable process. Herein, the placement of inlets, so-called gates, is a major design decision. In this thesis, we propose two different methods of parametrizing the gates based on Shape Optimization and Topology Optimization. We aim to minimize shape/size deviations of the final product that arise from inhomogeneous temperature distributions inside the product during cooling. Ensuring a uniform velocity distribution inside the cavity leads to a more uniform temperature field and lower thermal stresses. The arising optimization problems are solved numerically for geometries in 2D and 3D.The Shape Optimization-based approach uses a design proposition consisting of a fixed number of circular gates. We describe their position on the lower-dimensional boundary by a projection onto: (1) a running length in 2D and (2) a sphere for 3D. An additional reparametrization aims towards a regularization of the nodes‘ position inside the parameter space in 3D. The optimal position of the inlets and their respective size is determined via numerical optimization of the objective function. The optimization successfully reduces the value of the objective function, while the re-parametrization does not achieve any further gains.In the Topology Optimization-based approach a binary, element-wise defined density field represents a variable number of inlets with flexible shape. Evolutionary algorithms, GA and PSO, are adapted to the problem and utilized to find optimal designs. An additional design filtering step enforces minimum feature sizes and effectively constrains the amount of inlet area. Significant improvements in terms of the objective function are reported once more, however the computational cost is immense, compared to the first approach.

Die Konstruktion und Umsetzung von Gussformen im Spritzguss ist von größter Bedeutung für einen schnellen, reproduzierbaren und letztlich rentablen Prozess. Insbesondere ist die Positionierung von Einspritzkanälen, auch Angüsse genannt, ein Hauptaugenmerk in der Entwicklung. In dieser Arbeit präsentieren und vergleichen wir zwei verschiedene Möglichkeiten der Parametrisierung für die Definition der Einlässe, basierend auf Formoptimierung und Topologieoptimierung. Unser Ziel ist die Minimierung von Form- und Größenabweichungen im Endprodukt, die aus inhomogenen Temperaturverteilungen, hautpsächlich während des Abkühlens, entstehen.Eine gleichmäßige Strömungsgeschwindigkeit während des Füllens führt zu einer ho-mogeneren Temperaturverteilung und vermindertem Verzug. Das entstehende Optimierungsproblem wird numerisch für Geometrien in 2D und 3D gelöst.Die erste Problemdefinition basiert auf bekannten Designannahmen, bestehend aus einer fixen Anzahl runder Angüsse. Deren Position wird über die Lauflänge am Umfang in 2D, bzw. über kugelförmige Parametrisierung in 3D beschrieben. Eine zusätzliche Reparametrisierung in 3D führt zu einer Regularisierung der Verteilung der Knoten im Parameterraum. Numerische Optimierung unter Berücksichtigung der Zielfunktion liefert die optimalen Inletpositionen sowie deren Durchmesser. Der Wert des Zielfunktionals wird signifikant verringert, jedoch bring die zusätzliche Reparametrisierung keine weiteren Verbesserungen.Für den auf Topologieoptimierung basierenden Ansatz repräsentiert ein binäres, el-ementweise definiertes Dichtefeld eine variable Anzahl von Einlässen von beliebiger Form. Evolutionäre Algorithmen, GA und PSO, werden an das Problem angepasst,ein Filter mit lokalem Averaging der Dichtewerte beschränkt den Anteil der Einlassfläche an der Gesamtoberfläche der Form. Der Wert des Zielfunktionals sinkt stark,allerdings ist der Rechenaufwand im Vergleich zum ersten Ansatz deutlich höher.
