Innovative control solutions for hardware-in-the-loop engine and powertrain test beds

Abstract

This thesis was written during a project of the Christian Doppler Laboratory for Innovative Control and Monitoring of Automotive Powertrain Systems at the TU Wien in collaboration with AVL List GmbH. The topic of this thesis is the improvement of so-called hardware-in-the-loop (HIL) tests for combustion engine and powertrain test beds. In this type of testing, individual, real components of an overall system are coupled with simulations that replace the missing components of the overall system in the form of mathematical models. This involves a mutual exchange of signals, which generally take the form of reference signals on the hardware side. One of the purposes of HIL test beds in the automotive sector is to be able to test individual components independently of the vehicle as a whole. This proves to be an enormous advantage in today’s increasingly complex systems due to the electrification and hybridization of drives. The increased reproducibility of HIL test runs is another advantage over conventional testing.In order to improve the correlation between HIL tests and real driving tests, powerful control algorithms are required that follow the reference signals from the simulations as quickly as possible. Therefore, in this thesis, a mathematical model of a combustion engine test bed is first determined by a system identification, which forms the basis for highly dynamic, model-based control algorithms. Subsequently, various controls for speed and shaft torque, which are typical reference signals in HIL tests, are developed on these test beds in order to indirectly improve HIL tests. A particular challenge here is the highly oscillatory combustion torque. Last but not least, the interface of a HIL test bed is also dealt with using a powertrain test bed, where a new coupling option between hardware and simulation is presented, and where the advantages and disadvantages of different coupling options are analyzed.In particular, this work is characterized by innovative concepts that are not only dealt with theoretically, but whose feasibility is validated on real test beds. Several publications in renowned journals and a conference presentation emphasize the academic value of the methods and strategies presented here.

Die vorliegende Arbeit entstand während eines Projektes des Christian Doppler Labors für innovative Regelung und Überwachung von Antriebssystemen an der Technischen Universität Wien in Kooperation mit der AVL List GmbH. Thematisch befasst sich diese Dissertation mit der Verbesserung von sogenannten Hardware-in-the-Loop-Tests (HIL-Tests) für Verbrennungsmotoren- und Antriebsstrangprüfstände. Bei dieser Art des Testens werden einzelne, reale Komponenten eines Gesamtsystems mit Simulationen gekoppelt, die die fehlenden Bestandteile des Gesamtsystems in Form mathematischer Modelle ersetzen. Dabei erfolgt ein gegenseitiger Austausch von Signalen, welche auf der Hardware-Seite im Allgemeinen in Form von Referenzsignalen erfolgt. Sinn und Zweck von HIL-Prüfständen im Automobilbereich ist unter anderem die Möglichkeit, Einzelkomponenten unabhängig vom Gesamtfahrzeug testen zu können. In der heutzutage durch Elektrifizierung und Hybridisierung von Antrieben immer komplexer werdenden Systemen erweist sich dies als enormen Vorteil. Die gesteigerte Reproduzierbarkeit von HIL-Testläufen stellt einen weiteren Vorteil gegenüber konventionellen Testens dar. Um die Korrelation zwischen HIL-Tests und realen Fahrversuchen zu verbessern, sind potente Regelalgorithmen notwendig, die den Referenzsignalen aus den Simulationen möglichst schnell folgen. Daher wird in dieser Arbeit zunächst ein mathematisches Modell eines Verbrennungsmotorprüfstands durch eine Systemidentifikation ermittelt, welches die Grundlage für hochdynamische, modellbasierte Regelalgorithmen bildet. In weiterer Folge werden verschiedene Regelungen für die Geschwindigkeit und das Wellendrehmoment, welche typische Referenzsignale bei HIL-Tests darstellen, an diesen Prüfständen entwickelt, um dadurch indirekt HIL-Tests zu verbessern. Eine besondere Herausforderung dabei ist das stark fluktuierende Verbrennungsdrehmoment. Zu guter Letzt wird auch die Schnittstelle eines HIL-Prüfstandes anhand eines Antriebsstrangprüfstandes abgehandelt, bei dem eine neue Kopplungsmöglichkeit zwischen Hardware und Simulation vorgestellt wird und die Vor- und Nachteile verschiedener Kopplungsmöglichkeiten untersucht werden.Insbesondere zeichnet sich diese Arbeit durch innovative Konzepte aus, die nicht nur theoretisch abgehandelt werden, sondern deren Realisierbarkeit auf echten Prüfständen validiert wird. Mehrere Publikationen in namhaften Fachzeitschriften und ein Konferenzvortrag unterstreichen den akademischen Mehrwert der hier vorgestellten Methoden und Strategien.
