Brandner, N. (2026).

In permanent magnet synchronous machines (PMSM) with surface-mounted magnets, the tensilestresses induced by centrifugal forces at high rotational speeds exceed both the tensile strength of the magnets and the load-bearing capacity of any adhesive bond fixing them to the rotorshaft. A radial retaining structure is therefore required. The objective of this thesis is the design, manufacturing and experimental validation of such a retaining structure in the form of a sleevemade of carbon fibre reinforced polymer (CFRP). It was developed for the rotor of the TUWR-E7hub motor of the Formula Student team TU Wien Racing, with a maximum operating speed of19 500/min.Based on a literature review comparing potential materials and manufacturing processes, an ax-ial press fit with a laminate of three plies with circumferentially oriented fibers of a T800S/ER450unidirectional prepreg and a total wall thickness of 0,36 mm was selected. The design was carried out using an analytical, linear-elastic substitute model that captures the effects of the pressfit, centrifugal loading and thermal expansion on the required interference and on the materialstresses. For a minimum contact pressure of 1,5 MPa between the magnets and the rotor shaft, maintained across the entire operating range, an assembly interference of 182,4 μm results. Anaccompanying finite element analysis confirms the analytically determined circumferential stressin the governing load case. The prototype, manufactured without an autoclave and without dedicated filament windingequipment, was tested on a spin test rig in several load stages up to burst. The experimentallydetermined lift-off speed of approximately 24 000/min lies 7 % above the calculated valuesof 21 921/min–22 500/min. The burst speed of approximately 41 100/min, however, lies 26 % below the predicted 55 762/min–56 001/min, which is most likely attributable to the limited transferability of datasheet properties to the component and to manufacturing-related imperfections. At a factor of 2.1 above the maximum operating speed, the sleeve nevertheless meets all design requirements. The calculation methodology is therefore suitable for the design of press-fit-based CFRP sleeves, provided that the fiber-direction strength is reduced by an experimentally determined factor.
