Abstract:

In steel industry, the recovery of hydrochloric acid based waste pickling liquor has a major role due to economical and environmental reasons. The state of the art technologies offer energetically inefficient processes with low value side-products. Therefore, a need to develop a new process has become essential. Crystallization is an outstanding new process option, since it is energy efficient and forms a high-value side product, melanterite (FeSO4*7H2O). In crystallization, after addition of H2SO4 to the waste pickling liquor, which mostly consists of residual HCl and FeCl2, the less soluble ferrous sulfate is formed. After crystallization is complete at low temperatures, side product melanterite can be obtained. However, HCl has to be separated from the remaining mother liquor, which is comprised of residual salts, water and sulfuric acid, in order to obtain fresh HCl. This thesis focuses on separation of HCl from the remaining mother liquor. Thus, a simulation model in the computer-aided simulation program Aspen Plus was developed for the separation of HCl. By means of process simulation in Aspen Plus, HCl recovery at various feed concentrations was investigated. Due to expected precipitation of FeSO4 hydrates during separation, instead of a distillation column, a simple evaporator was chosen for the recovery of HCl. With careful selection of the thermodynamic model (ElecNRTL), parameters and settings, it was possible to calculate the vapor-liquid-equilibrium of the system HCl/H2O/H2SO4 in Aspen Plus in good agreement with literature data. Hence, it was possible to calculate the separation of HCl. In case of stoichiometric H2SO4 feed, an HCl concentration of about 24 wt% was obtained at evaporator outlet with a specific heat requirement of 10 MJ/kg. On the other hand, addition of excess H2SO4 up to a H2SO4 concentration of 50 wt% at evaporator inlet results in a higher HCl concentration of 55 wt% at evaporator outlet with a lower specific heat requirement of 5.5 MJ/kg. The assumption of a complete precipitation of iron as FeSO4*7H2O could not be achieved in practice and precipitation of iron as monohydrate and/or tetrahydrate is expected. However, lower HCl concentrations were obtained and higher specific heat duties were required in case of other precipitation forms. A balance of the overall process in terms of water balance, recycling of H2SO4 and energy demand was made together with the findings from the experimental studies of crystallization. It was observed that in case of a closed cycle, H2SO4 demand could be considerably reduced, but a higher specific heat duty was required than with open cycle due to accumulation of water in the overall process. However, this specific heat requirement could be decreased by reducing water content in the recycle stream by 50-75%. For further investigations on topic, additional experiments in evaporator should be conducted and the overall process including crystallization has to be simulated in Aspen Plus to achieve an detailed overall energy balance of the process.
