Abstract:
The Institute of Production Engineering and Photonic Technologies of the TU Wien, in cooperation with its partners, developed a process control system using a sensory tool holder for machine tools. The system measures, gauges and reacts to vibrations while machining. This approach has been demonstrated to be an efficient automated countermeasure for regenerative chatter. This work focuses on the signal acquisition and assessment of this system in milling processes. Founded on a theoretical basis, this work formulates a very general modeling and interpretation framework for milling operations. The measurement system used for this work is based on a wideband but single axis vibration sensor that is located in the tool holder. Therefore, the theoretical model is formulated accordingly. It describes the excitation of the mechanical system due to cutting forces, as well as, its response and the resulting measurements gained using the sensory tool holder. There are some intricacies related to observing the, mostly harmonically excited, structure with a rotating sensor. Like the acceleration sensor’s directivity, the transfer function of the spindle and its excitation due to cutting. However, beyond the specifics that are strongly intertwined with the milling process itself, the results are not restricted to specific machine types or process parameters. This work also discusses several ways of illustrating the signals, gained from the sensory tool holder, in a way that is relevant for measures in the machine tool realm, like the connections of sensor trajectories and the generated surface roughness being the most prominent. Finally, these hypotheses' validity was studied in a test series. This work contributes to the understanding of vibration measurement within rotating systems and defines new indices for evaluating milling processes.
Der am Institut für Fertigungstechnik und photonische Technologien entwickelte sensorische Werkzeughalter zur Schwingungsdatenerfassung an Werkzeugmaschinen wird in der vorliegenden Arbeit im Hinblick auf die Signalentstehung detailliert betrachtet. Die in der vorliegenden Arbeit angewandte theoretisch fundierte Vorgehensweise zur Untersuchung physikalischer Zusammenhänge erlaubt einen von der Empirie und Phänomenologie grundverschiedenen Ansatz zur Systemuntersuchung. So werden allgemein gültige Aussagen für den Fräsprozess, möglichst ohne Einschränkung auf Maschinentypen oder Schnittparameter, von einem theoretischen Standpunkt aus hergeleitet. Die Bestätigung dieser Hypothesen erfolgt durch eine Versuchsreihe, wobei die zuvor prädizierten Ereignisse reproduzierbar und deutlich beobachtet werden konnten. Die auf allgemeinen, mechanischen und mathematischen Modellen basierenden Folgerungen sind von wesentlicher Bedeutung für die Analyse und Darstellung des Signals aus dem sensorischen Werkzeughalter. Im Detail werden im anwendungsbezogenen Kontext Themen wie Beschleunigungs- und Richtungssentivität, ein Mehrkörpermodell der Spindel sowie dessen Anregung durch Schnittkraftkomponenten, Effekte durch die gemeinsame Rotation des Sensors mit der Spindel und die Messsignaldarstellung und Zusammenhänge zwischen Bahnkurven und den erzeugten Oberflächen behandelt. Diese Arbeit trägt zum gesamtheitlichen Verständnis der Schwingungsmessung in rotierenden Systemen bei. Die gewonnenen Erkenntnisse finden bei der Definition neuer Kennzahlen zur Beurteilung des Schnittverhaltens bei Fräsprozessen Anwendung.
