Abstract:
γ-TiAl based alloys are well-accepted as excellent high temperature lightweight materials, especially applied in the aviation industry. A limiting factor for an even broader usage is the poor oxidation resistance above 750 °C. Here, physical vapor deposited (PVD) thin films rise the possibility to protect these alloys, while not affecting other specific material properties. Within this PhD thesis, we suggest various different approaches utilizing overlay- and diffusional coating materials to protect y-TiAl based alloys even at higher temperatures in oxidative environments but also against mechanical impacts. Particularly, overlay γ-Al2O3 coatings offer good protection against environmental attacks, building up a diffusion barrier between the oxidizing atmosphere and the γ-TiAl bulk material. However, the deposition of γ-structured Al2O3 and the accompanying target poisoning effects are still challenging tasks. Therefore, we investigated in detail the influence of 2 at.% tungsten within Al targets to enhance the process stability and phase formation during reactive DC magnetron sputtering as well as HiPIMS. Small additions of W into Al targets allow an increase of the oxygen partial pressure to more than 200 %, while maintaining a stable working point. Contrary, the usage of Al-rich γ-TiAl based coatings (diffusional coating) convinces with non-reactive deposition and its excellent coating to substrate adhesion due to diffusional interaction between the compositionally similar bulk and coating materials. The oxide scale formation and its kinetics are thoroughly investigated during long-term annealing treatments up to 1000 h at 850°C in ambient air. The prevalent diffusion process can be separated in two dominating effects: (i) oxygen inward diffusion accompanied by outermost scale formation as well as (ii) Al interdiffusion between the coating and bulk interface. A maximum oxygen affected area of 4 μm out of a 16-μm-thick coating after 1000 h at 850°C can be recognized. In addition to the oxidation resistant coating, a fracture tough coating concept for turbine blades, offering excellent resistance against mechanical impacts based on non-reactive deposition of TiN and Nb has been established. Here, a bilayer period and layer thickness variation revealed detailed insights to the ductile to brittle transition as well as crack path formation of these multilayered coatings.In summary, these diverse coating concepts highlight the possibilities to enhance the properties of well-established bulk materials, i.e. γ-TiAl based alloys, and the versatile character of PVD based coating development

Die Entwicklung von hochtemperaturbeständigen γ-TiAl Legierungen revolutioniert aufgrund der hohen spezifischen Festigkeit Antriebskonzepte in Automobil- sowie Luftfahrtindustrie. Das dadurch ermöglichte gewichtsreduzierende Design führt zu einer erhöhten Effizienz sowie Reduktion des CO2-Ausstoßes der Triebwerke. Die Einsatztemperatur ist derzeit aufgrund von Oxidationsprozessen, welche zu einer Materialdegradation führen, auf 750°C limitiert. Damit diese erhöht werden kann, wurden im Zuge dieser Doktorarbeit schützende Dünnschichtkonzepte basierend auf Physikalischer Dampfphasen Abscheidung (PVD) entwickelt. Speziell keramische- aber auch metallische Schichten können die Anwendungstemperatur dieser Legierungen erhöhen. Die Verwendung von inerten γ-Al2O3 Schichten bildet daher eine Diffusionsbarriere zwischen Schicht und dem Grundmaterial und schützt dieses somit vor oxidativen Umwelteinflüssen. Jedoch erweist sich die reaktive Abscheidung dieses Materials durch das Aufwachsen eines nicht leitfähigen Oxides auf der Targetoberfläche als schwierig. Um diesen Beschichtungsprozess zu optimieren wurde in dieser Arbeit ein Legierungskonzept mit 2 at.% W in Al-Targets untersucht. Dadurch kann der Sauerstoffpartialdruck im Beschichtungsprozess und die Prozessstabilität in dcMS, sowie in HiPIMS Prozessen massiv erhöht werden. Im Zuge dieser Dissertation wurde auch ein besonderes Augenmerk auf oxidationsbeständige Al-reiche γ-TiAl Schichten gelegt. Hier wurden speziell die Sauerstoffdiffusion in die Schicht sowie die Ausbildung des Oberflächenoxides (i), und die Al Interdiffusion zwischen Schicht und Substratmaterial (ii) unter der zu Hilfenahme verschiedenster hoch-auflösender Methoden untersucht. Dieses Schichtsystem zeigt eine herausragende Oxidationsbeständigkeit bis 1000 Stunden bei 850°C, wobei nur 4 μm einer 16 μm dicken Schicht zur Ausbildung des Oberflächenoxides beitragen. Des Weiteren wurde ein Multilagenschichtsystem zum Schutz vor mechanischen Einflüssen auf Basis von TiN/Nb entwickelt. Der Verzicht von reaktivem Prozessgas unter der Verwendung von keramischen TiN Targtes führt zu einem sehr definierten Übergang zwischen den spröden keramischen und duktilen metallischen Interlayern. Diese einzigartige Morphologie ermöglicht eine detaillierte Beschreibung des Rissfortschrittes sowie eine gezielte Anpassung des spröd/duktil Verhaltens in Bezug auf die Lagenanzahl und Lagendicke.Die erarbeiteten Schichtsysteme zeigen die Vielfältigkeit verschiedener PVD-basierender Schichtsysteme auf und ermöglichen eine Erhöhung der Anwendungstemperatur auf 850 °C. Zudem wird ein Ausblick auf den gezielten Einsatz von Schichtdesign zum Schutz vor mechanischen Einflüssen gegeben.
