Influence of microstructure properties and processing of advanced MMC hardfacings on application-oriented wear behavior

Abstract

Processing raw materials, such as crushing, classifying, and delivering, involves harsh tribological conditions that are typical of the mining, steel manufacturing, and recycling industries. Components subjected to these conditions experience severe wear and require efficient surface protection to avoid costly downtime and reduce costs of spare parts. Hardfacing can provide sufficient wear resistance. PTA and GMAW have become popular hardfacing methods due to their high deposition rates, variety of welding consumables, and low dilution with the substrate, resulting in highly wear-resistant, thick coatings. Lab-scale tests are used to simulate field conditions under different temperatures and loads. Solid particle erosion tests were conducted at temperatures up to 650 °C to simulate various wear mechanisms depending on the impact angle. Two hardfaced Fe-based alloys were compared to M2 tool steel. At normal impact, the removal mechanism of hardfacings is dominated by brittle wear behavior, caused by coarse hard phase content. At oblique impact, the microstructure reduces the wear rate of hardfacing compared to the ductile removal mechanisms of M2. However, existing equipment lacks comprehensive qualification for application-related conditions, particularly for mildly abrasive, three-body wear mechanisms at high temperatures. The HT-CATrw methodology for wear characterization up to 600 °C expands the scope of research on application-oriented wear mechanisms. The analysis of rubber wheels, abrasives, and wear samples was used to validate the HT-CATrw. Martensitic and austenitic steels and a hypereutectic Fe-Cr-C hardfacing alloy were investigated, as they exhibit wear mechanisms similar to those found in ASTM G65. Fe-based hardfacings are a typical wear protection solution for these conditions, so they were investigated at low loading levels using the novel HT-CATrw method. This method reveals a threshold level for the wear rate of these hardfacing alloys. The wear performance of Fe- and Ni-based hardfacing materials is strongly influenced by processing and cooling conditions, as well as the materials' structural and chemical compositions. Variations in processing parameters, such as preheat temperature, arc current, and substrate properties, affect welding performance and microstructural parameters, including dilution, hard phase homogeneity, and hardness. The PTA hardfacing process was used to analyze the effects of various welding currents on Ni-FTCs. A 3.5 times higher wear rate is observed under three-body conditions due to excessive energy input. Similar effects are obtained for two-body impact/abrasion and three-body abrasion conditions on Fe-V-Cr-C hardfacings under application-related processing conditions. Forced heat treatment of hardfacings is not tailored to the alloy’s composition. In manufacturing processes, this results in negative and positive wear responses, which must be considered when selecting wear protection solutions.

Die Verarbeitung von Rohstoffen, wie z. B. Zerkleinern, Klassifizieren und Fördern, ist mit groben tribologischen Bedingungen verbunden. Bauteile, die diesen Bedingungen ausgesetzt sind, erfordern einen effizienten Oberflächenschutz, um kostspielige Ausfallzeiten zu vermeiden und den Bedarf an teuren Ersatzteilen zu verringern. Mittels Auftragsschweißen, auch Hardfacing genannt, wird eine erforderliche Verschleißbeständigkeit erbracht. PTA und MIG/MAG sind gängige Verfahren, die sich aufgrund ihrer hohen Abschmelzleistungen, der Vielfalt an Schweißzusätzen und der geringen Aufmischung mit dem Substrat zu etablierten Auftragsschweißverfahren entwickelt haben. Mittels Erosionstests lassen sich Verschleißbedingungen bis zu 650 °C abbilden, um Verschleißmechanismen in Abhängigkeit vom Aufprallwinkel zu simulieren. Zwei Fe-Basis wurden mit M2-Werkzeugstahl verglichen. Bei einem Aufprallwinkel von 90° dominiert ein sprödes Verschleißverhalten bei den Hardfacings, bedingt durch den hohen Hartphasenanteil. Bei flachem Aufprallwinkel reduziert sich die Verschleißrate der Hardfacings, bedingt durch vorteilhaftere Mikrostruktur. In der Tribologie fehlte bislang eine geeignete laborbasierte Methodik zur Bestimmung einer milden 3-Körper-Abrasion bei hohen Temperaturen. Dies erlaubt die neuartige HT-CATrw-Methodik (bis 600 °C), wobei die Validierung anhand einer detaillierten Analyse von Gummirad, Abrasiv und Verschleißprobe erfolgte. Martensitischer und austenitischer Stahl sowie ein Fe-Cr-C-Hardfacing zeigen auch bei hohen Temperaturen vergleichbare Verschleißmechanismen, wie bei der Prüfung nach ASTM G65. Vertiefende Analysen mit der HT-CATrw-Methode erfolgten bei niedrigen Lastniveaus an Fe-basierten Hardfacings, die zu einer Identifizierung eines Schwellenwerts für die Verschleißrate bei niedrigen Lasten führen. Die Verschleißbeständigkeit von Fe- und Ni-basierten Hardfacings wird stark von den Prozess- und Abkühlungsbedingungen sowie von der Zusammensetzung der Werkstoffe beeinflusst. Abweichungen bei den Prozessparametern, wie Temperaturführung, Schweißstrom und Substrateigenschaften, wirken sich auf die Schweißqualität und die Mikrostruktur aus. Mit Hilfe des PTA-Prozesses wurden die Auswirkungen verschiedener Schweißströme auf Ni-WC/W2C analysiert. Durch die übermäßige Energiezufuhr wird eine 3,5-mal höhere Verschleißrate bei 3-Körper-Abrasion beobachtet. Ähnliche Effekte werden für kombinierter Schlag/Abrasion und bei Abrasion für Fe-V-Cr-C Hardfacings unter anwendungsbezogenen Prozessbedingungen identifiziert. Die erzwungene Wärmebehandlung von Hardfacings ist ein Resultat im weiteren Fertigungsprozess von Bauteilen und führt zu negativen und positiven Änderungen des Verschleißverhaltens und muss bei der Auswahl von Verschleißschutzlösungen berücksichtigt werden.
