Abstract:
Bei der kontinuierlichen Feuerverzinkung handelt es sich um das Standardverfahren zur Beschichtung von Stahlblech mit Zink oder einer Zinklegierung. Eine möglichst genaue Regelung des Verzinkungsprozesses bildet dabei die Grundlage dafür die gewünschte Zinkschichtdicke zu erreichen. Der Abstand zwischen dem Stahlband und den Luftabstreifdüsen, welche überschüssiges Zink abblasen, bildet dabei die zentrale Prozessgröße für die Realisierung einer möglichst homogenen Beschichtung. Durch unterschiedliche Störungen kommt es während der Produktion allerdings zu Ebenheitsdefekten und Vibrationen des Stahlbandes, welche zu einer inhomogenen Zinkschichtdicke führen können. Dieses Problem kann durch eine aktive Regelung des Abstands zwischen dem Stahlband und den Luftabstreifdüsen gelöst werden. In den letzten Jahren haben sich hier vor allem elektromagnetische Bandstabilisierungssysteme als besonders brauchbar erwiesen. Diese Systeme erzielen meist eine zufriedenstellende Unterdrückung von unregelmäßigen Bandbewegungen. Die Kompensation von anhaltenden periodischen Störungen ist allerdings oft unzureichend. Die vorliegende Arbeit beschäftigt sich mit der Mehrgrößenregelung des Bandprofils in kontinuierlichen Feuerverzinkungsanlagen. Dabei handelt es sich um einen maßgeblichen Schritt in der Optimierung des betrachteten Produktionsprozesses, insbesondere zur Realisierung einer homogeneren Zinkschichtdicke und damit einer Reduktion des Zinkverbrauchs. Außerdem werden wesentliche Prozessabläufe momentan immer noch von Hand durch das Bedienpersonal gesteuert. Durch die Einführung neuer Regelungsalgorithmen wird das Risiko von Bedienungsfehlern minimiert und das Bedienpersonal kann sich so besser auf übergeordnete Kontrolltätigkeiten konzentrieren. In dieser Arbeit steht vor allem auch die direkte industrielle Anwendbarkeit der entwickelten Konzepte im Vordergrund. Diese praktische Umsetzbarkeit wird anhand der erzielten Messergebnisse an der industriellen Feuerverzinkungsanlage der voestalpine Stahl GmbH in Linz, Österreich, demonstriert.In einem ersten Schritt wird ein neuartiges modellbasiertes Automatisierungskonzept zur kombinierten Bandprofil- und Zinkschichtdickenregelung entwickelt. Im Gegensatz zu bisherigen Ansätzen spielt die systematische Berücksichtigung sämtlicher verfügbarer Stellgrößen, insbesondere auch von elektromagnetischen Bandstabilisierungssystemen, dabei eine zentrale Rolle. Unter der Annahme eines vernachlässigbar kleinen vertikalen Abstands zwischen den Luftabstreifdüsen und der Bandstabilisierungseinheit kann das vollständige modellbasierte Automatisierungskonzept vereinfacht werden. Dadurch ergibt sich ein alternatives Automatisierungskonzept, das ohne internes mathematisches Modell des Stahlbandes und der Elektromagnete realisiert werden kann und damit eine signifikante Zeit- und Kostenersparnis bei der Implementierung und Instandhaltung zur Folge hat. Da die elektromagnetische Bandstabilisierung ein zentrales Element des entwickelten Automatisierungskonzepts darstellt, wird die magnetische Interaktion zwischen den Elektromagneten des Bandstabilisierungssystems und des zu verzinkenden Stahlbandes im Detail untersucht. Daraus ergeben sich grundlegende Richtlinien für den Entwurf von Elektromagneten für die Positions- und Schwingungsregelung von dünnen Stahlbändern. Im Zuge der Analyse wird außerdem ein neuartiges Polarisationsmuster vorgeschlagen mit dem die magnetische Kopplung zwischen benachbarten Elektromagneten auf ein Minimum reduziert werden kann. Diese Entkopplung zwischen den einzelnen Aktoren bildet die Grundlage für den Entwurf einer neuen dezentralen Mehrgrößenregelung der elektromagnetischen Bandstabilisierung. Das entwickelte Regelungskonzept dient dabei der breitbandigen Dämpfung ungewollter Bandschwingungen, sowie der Realisierung eines gewünschten Bandprofils. Außerdem ermöglicht diese Mehrgrößenregelung auch die perfekte Kompensation unbekannter harmonischer Bandschwingungen. Im Gegensatz zu modellbasierten Ansätzen für die Unterdrückung unbekannter harmonischer Störungen basiert das entworfene Regelungskonzept auf einem passivitätsbasierten Ansatz. Dies erlaubt eine hohe Robustheit gegenüber unbekannten und langsam variierenden Systemparametern und garantiert eine hohe Flexibilität in Hinblick auf die Anzahl verfügbarer Elektromagnete. Außerdem wird gezeigt wie das vorgestellte Regelungskonzept auf die Kompensation unbekannter harmonischer Störungen an nicht messbaren Systemausgängen erweitert werden kann. Schlussendlich wird auch noch die Berücksichtigung von einfachen Stellgrößenbeschränkungen in der Schwingungskompensation diskutiert. Neben den ausführlichen Tests an einem Versuchsaufbau im Labormaßstab zeigen auch die erzielten Messergebnisse von der Implementierung in der industriellen Feuerverzinkungsanlage die Effektivität der entwickelten Schwingungskompensation. Neben der Schwingungskompensation wird in dieser Arbeit auch ein Algorithmus für die automatische Adaption der Korrekturrollenposition entwickelt und in der industriellen Feuerverzinkungsanlage umgesetzt. Der Algorithmus sorgt dabei für eine gezielte plastische Deformation des Stahlbandes und erreicht so eine Minimierung von Ebenheitsdefekten in Echtzeit.
Continuous hot-dip galvanizing constitutes one of the most important processes for coating large quantities of thin steel sheet with a corrosion protective layer composed of zinc or some zinc alloy. Here, the accurate control of the coating process is essential to achieve the desired coating quality. One prerequisite for the production of a homogeneous coating thickness is a uniform air gap between the strip surface and the gas wiping dies which blow off excessive zinc. Due to a variety of disturbances, the steel strip exhibits quasi-stationary flatness defects and unwanted harmonic vibrations during the coating process, which lead to an inhomogeneous coating thickness in lateral and longitudinal strip direction. To avoid these problem, the gap width between the strip and the gas wiping dies has to be actively controlled. Over the last few years, electromagnetic strip stabilizers have become a promising approach to accomplish this task. Typically, these state-of-the-art strip stabilization devices provide sufficient damping of randomly excited strip vibrations. However, the disturbance rejection capabilities are often insufficient in the case of persistently exciting harmonic disturbances.This work considers the problem of multivariable strip shape control in industrial hot-dip galvanizing lines as an important building block for improving the coating homogeneity and thus, reducing the overall zinc consumption. Furthermore, large parts of the hot-dip galvanizing process are still controlled manually by the operator. The automatic control functionalities developed in this work reduce the risk of maloperation and allow the process operator to focus on higher level monitoring tasks. In this thesis, special emphasis is placed on the industrial applicability of the developed control concepts, which is demonstrated by experimental results from implementations in an industrial hot-dip galvanizing line of voestalpine Stahl GmbH in Linz, Austria. In a first step, a novel model-based automation scheme for the combined strip shape and coating thickness control in the galvanizing section of an industrial hot-dip galvanizing line is developed. In contrast to the state of the art in coating thickness control, the new automation scheme systematically takes advantage of all available control inputs, including the electromagnetic strip stabilizer. Based on the assumption of a negligible distance between the gas wiping dies and the electromagnetic strip stabilizer, the full model-based automation scheme is simplified in order to avoid the use of any internal model of the steel strip or the electromagnetic actuators. This brings along a significant cost reduction in terms of commissioning and maintaining the newly developed automation scheme.Because the electromagnetic strip stabilizer constitutes a key component in the developed automation scheme, the magnetic interaction between the electromagnetic actuators of the strip stabilizer and the thin steel strip is studied in detail. This results in the derivation of basic rules for the design of the electromagnets. Furthermore, a new alternating polarization pattern is proposed which minimizes the interaction between individual actuators.The approximate decoupling between the individual electromagnets of the strip stabilizer constitutes an essential building block for the design of a novel decentralized multivariable electromagnetic strip shape controller. The developed control scheme establishes broad-band vibration attenuation and asymptotic tracking of a desired strip shape. Moreover, the algorithm achieves perfect cancellation of unknown harmonic disturbances at a measured displacement output. In contrast to model-based harmonic disturbance cancellation algorithms, the devised control scheme builds on the passivity property of the closed-loop system. This ensures high robustness to unknown and slowly varying plant parameters and guarantees a high flexibility regarding the number of active electromagnetic actuators used for control. The proposed control scheme is further extended to achieve perfect harmonic disturbance cancellation at a non-measurable system output. Here, constraints of the control input are also incorporated into the control concept. The effectiveness of the proposed control scheme for harmonic disturbance cancellation is demonstrated by measurement results from a laboratory scale experimental test rig and from the industrial processing line.In addition to the harmonic disturbance cancellation controller, an algorithm for the automatic adjustment of the correction roll in the zinc bath is designed and implemented in the industrial processing line. During continuous operation of the plant, this algorithm introduces a controlled plastic deformation of the steel strip such that the observed flatness defect of the steel strip is minimized.
