Abstract:
Kohlenstofffaserverstärkter Kunststoff (CFK) ist aus der Luft- und Raumfahrtindustrie oder dem Rennsport längst nicht mehr wegzudenken. Besonders dort, wo ein stark belastbarer und trotzdem leichter Werkstoff mit hoher Steifigkeit und Festigkeit gefragt ist, nutzen die Konstrukteure zunehmend die Vorteile von CFK. Bei mindestens gleicher Funktion ist CFK rund 50 Prozent leichter als Stahl und immerhin 30 Prozent leichter als Aluminium und ist resistent gegen Korrosion, Säuren sowie organische Lösungsmittel und damit deutlich langlebiger als Metall. Zudem bleibt CFK unter allen klimatischen Bedingungen stabil und verformt sich auch unter hohen Temperaturschwankungen kaum. Auch der Premiumfahrzeughersteller Lamborghini setzt auf CFK, um das Leistungs-Gewichts-Verhältnis seiner Fahrzeuge zu erhöhen. Die Voll-Monocoque-Bauweise des Modells Aventador bietet Vorteile, die andere Lösungen, wie eine, womöglich aus Metall auf die Wanne aufgeschraubte, Dachkonstruktion nicht ermöglichen und ist aus einer ganzen Reihe von Einzelteilen mit spezifischen Funktionen aufgebaut. Zu ihnen gehören auch aussteifende Elemente, die in Braiding-Technologie in Hohlbauweise gefertigt werden. Ziel dieser Arbeit ist nun die Untersuchung der Herstellung von solchen Faserverbundbauteilen in Hohlbauweise für automobile Strukturbauteile. Dazu wird die verfahrenstechnische Entwicklung von Stützkernsystemen mit dem Potential für die Automatisierbarkeit genauso wie das Herstellverfahren in RTM unter wissenschaftlichen Gesichtspunkten analysiert. Im Detail wird die Seitenstruktur des Monocoques betrachtet, wobei diese den Einstiegsbereich Fahrer/Beifahrer abdeckt und aus zwei Einzelbauteilen je Seite besteht. Die zu produzierenden Stückzahlen werden mit 2000 Bauteilsets pro Jahr angesetzt. Dazu wird zuerst eine Verfahrensauswahl zur Herstellung solcher lösbarer Kernsysteme durchgeführt, welche in der Festlegung auf thermoplastische Materialien mündet. Die zugrunde liegenden Materialtypen werden nachfolgend hinsichtlich ihrer materialspezifischen, rheologischen und mechanischen Eigenschaften gegeneinander evaluiert und verglichen. Als bestgeeigneter Materialtyp ergibt sich ein Blend zweier mit Hilfe von Metallocen-Katalysatoren hergestellter und einem Polyethylen-Copolymer ausgestatteter Polypropylene Da dieses Kernmaterial die erforderlichen Zykluszeiten hinsichtlich Herstellprozess und Ausschmelzvorgang nicht erfüllen kann, erfolgt nachfolgend eine Optimierungsschleife. Durch die Beimengung eines die Wärmeleitfähigkeit erhöhenden Füllstoffes können die Prozesse deutlich verkürzt werden. Nach entsprechenden Voruntersuchungen wird als geeignetes Material expandiertes Graphit in einer Körnung von 150 micro m beigemengt. Da der Füllstoff jedoch die Viskosität erhöht, muss nachfolgend durch einen geeigneten Viskositätserniedriger auf Basis teilsynthetischer, paraffinbasischer Kohlenwasserstoffe gegengesteuert werden. Diese Materialmodifikation wird ebenfalls hinsichtlich ihrer Eigenschaften evaluiert und dem Basis-Thermoplasten gegenübergestellt. Eine weitere Optimierung basiert auf der Modifikation des Matrixmaterials. Durch eine Mischung zweier Härter zum originalen Harzsystem kann die modifizierte Matrix bei einem schnelleren Vernetzvorgang auf einen Glasübergangspunkt von mehr als 140 °C eingestellt werden. Durch entsprechende rheologische und materialspezifische Untersuchungen wird die Harzmodifikation der Originalvariante gegenübergstellt. Aufbauend auf der Kernmaterialentwicklung wird ein Stützkernherstellungsverfahren entwickelt und eine Protoypen-Kernvergussanlage hergestellt. Auf Basis eines kleineren Bauteils namens A-Box wird der Kernherstellungs- und Ausschmelzprozess evaluiert und hinsichtlich der Materialoptimierungen verglichen. Nachfolgend werden die Matrixmaterial- mit den Thermoplast-Kernmaterialien in einem Großbauteilversuch gegeneinander evaluiert. Auf Basis der A-Box werden die vier Materialvarianten kostentechnisch entlang der gesamten Prozesskette bewertet und die entsprechenden Zykluszeiten und Herstellkosten verglichen. Somit lässt sich eine entsprechende Kostenersparnis für die jeweiligen Materialmodifikationen eindeutig darstellen. Abschließend wird ein Ausblick gegeben auf ein mögliches Serienverfahren zur Herstellung von Thermoplast-Stützkernsystemen. Ebenfalls werden Möglichkeiten zu einer weiteren Optimierung des Kernmaterials beschrieben .
